I'm finally fed up with my EDM projectors enough to post...

Any help would be awesome.

How do I repair aiming "gears" that seem to do nothing anymore? I believe they were jacked past the stopping point by the previous owner :(

Remind me what the proper height is (I recall something from Daniel Stern's lighting web site, but cliff notes would be great)? Something about 25' away and the height on the wall should be X...

Try a 8mm socket/wrench instead of an adjuster, or grab the actual rod with a pair of pliers (Youll need to unmount the lamps to do this).

Height should be a 2.5" Drop @ 25'. So measure to the center of the projector, subtract 2.5", and this is the height the lower step should be.

The gears may not work properly if they were jacked past the stopping point since the cup and ball may have seperated. I don't know how to fix it without taking the light apart.

I think it's 2" lower than headlight height at 25'

If it has merely fall out of the place and not stripped then you can just remove the bulb, pull/push the reflector while turning the adjuster to re-engage it.

If you have stripped the adjuster piece then you will need to open up the housing to replace the plastic piece.
