Default Reoccuring Crank seal leak 08 WRX

Customers car, replaced the crank seal about 3000 miles ago and it's leaking again. Didn't get part from Subaru direct but it was from NOK (who's listed as the supplier for Subaru). It was properly lubed before installation and is fairly easy to do, i'm confident it was properly installed.

Just picking your guys brains (hopefully a subie tech can chime in) and seeing if there can be any potential underlying issue. I did a cylinder leak down test on all 4 cylinders and each cylinder was <%5 leakdown which means rings are fine (car has 70k miles, poorly taken care of though, always overdue on oil changes & customer never checks oil).

Previously, when it was originally replaced, i removed PCV valve and checked for proper operation, it wasn't dirty and worked fine although now i am replacing it. Currently waiting for a new crank seal, this time direct from Subaru incase it was a parts issue. Is there anything else I should look at?

When it was removed is there a chance you knicked the block around the seal? Or put the seal in to far?

Are you sure it's the crank seal leaking and not the seperator plate? I recently went through a rear seal nightmare (search my SN). In the end it turned out to be the plate leaking, but I already had a new block, so replaced it anyway.

The leak is occuring at the front, coming from behind the timing belt crank cog. its definitelly the front crank seal. As a matter of fact, i just got everything apart and this new one i installed was actually pushed out a bit and contacting the back of the crank pulley t-belt cog (it actually melted a groove in it that embedded itself onto the seal!!!) this actually was the same thing that happened to the original seal when she came in the first place.

so the underlying problem is the front seal is being pushed out.. but how??? i'm going to replace the PCV valve, only thing i can think of is excessive crank case pressures (but like mentioned previuosly, i removed pcv valve and made sure it wasn't clogged & cleaned it while out)

I would say replace the oil as well. Could be sticking causing pressure to rise. If they weren't current on oil changes it could be gunked up

Put a thin layer of Honda bond or similar on the outside of the seal before installing it. Of course if it's a pressure issue, oil will push past the wipers anyway. Hmmm.

Well in this case, the seal definitely walked itself out. just strange why it did so. going to check crank end play. i just find it very strange it pushed itself out like that. going to be replacing PCV valve and hopefully that'll help as well but like you said, if it was pressure issue it'd push pass the wiper on the seal. pcv valve is a PITA to do on these, not sure why they decided to screw it in a piece of plastic
