Did a little more adjusting with the lights and got the cutoff even better. Discovered that shutting the hood makes the driver's side light drop a bit, so I had to over-adjust it high to line it up even. Of course at that point I had left the camera back at the house. Will get new cut-off shots, though. I also think I can raise the whole beam (both sides) just a tad without blinding people, so I may mess with that, too. Great over-all output. Took it behind the marsh and could see pretty much as far as the hills would allow.

Awesome job, Sonny! Thanks again!

Next up: HID fogs

6-high mod:

Cut-off. Since been adjusted a bit for an even sharper cut-off!

One more cut-off shot:

Sonny did a great job winging it with a totally new kind of headlight, and it came out great. Lots of care and attention to detail. We had a hard time fitting the driver side light in because the deeper projector was hitting the washer reservoir. He ingeniously used the heat gun to soften the reservoir enough to sort of mold it around the projector. Can't say enough about the job he did. Thanks much, Sonny!

And thank you to Angela for keeping my wife company and doing "girlie" things while we played with our toys!

I'm glad you like it and that they came out as good as they did. I was nervous putting the projectors in like that because if they were not level or off it would have been a nightmare to redo them. Thanks for your patience and to Massa for that awesome salmon! I'm having the rest today! Nom,nom, nom!

It was a little nerve wracking to take these apart since they don't exactly grow on trees but so far so good.

More shots of the halogen projector. It is a 3-inch lens so the HID replacing it should have plenty of room since its only 2.5 inches.

As you can see the cutoff is integral with the mounting plate.

Comparision of the projectors.

Rough fit.

Those are going to be pretty unique JDM's when you're done. But, they are going to a unique guy...lol.

One more pic, during the daytime, of the new front-end look on the Denali. I honestly can't decide if it looks cool or weird with the black housings:

Hey that spot looks familiar. Where'd you get the halos for the Legacy? If you're that good at baking headlights and stuff I may have you do mine. I need to re-do my halos and a few other small things like blinker bulbs.

Looks great man, love the TSX's. Very clean retrofit

Sorry to keep jacking your thread...got some new pics tonight.

Better cut-off. Also re-installed driver's side as it just looked a little crooked. Turns out we had it in off-kilter the whole time. Got it straightened out, though, and this is the result after adjusting:

Cut-off shot on a back street on the Hillside. It's actually kind of eerie, because it's like there is nothing outside the beam at all. No spill or glare, just pitch black:

Close-up, artsy kinda cool shot of the driver's headlight before I re-installed it. You can see how it's tucked a little too tight into the hood. We somehow didn't get the holding pin in the bottom-right (looking forward from driver's perspective) hole, so it was kicking that corner forward and up a bit. Got it fixed now. This is a cool picture anyway. Sonny, I'll get you a disk in the next few days with all the pics.

Looks nice once they've been adjusted. Even just the slightest adjustment makes a big difference in the light output.

You should have someone drive your car down the street. TSX's are known for the "flicker"/color that they produce. It looks pretty crazy if you haven't seen it yet.

The ouput is pretty impressive. Just tweaking it a little bit to get that better cutoff put a lot more light out in front where it combines with the other light. Noticeable improvement. We tried to actually get pics of the "flicker," but mine didn't come out very well. It is there, though...we could see it just standing a ways in front and squatting up and down you see it. I'm sure we looked a little bit like we doing some bizarre ritual too....lol.

What projectors do you have? Seem to recall you had Lightwerkz do yours?

Kbeefy: Thanks! Credit goes to Sonny for an excellent job.

Default Jdm blackout

A few more shots:
The hash marks are where I plan on cutting the stock projector/mounting base to mount the new HID projector.

I am making a template as well. I have some ABS sheet plastic I want to make some prototype mounting bases out of just in case.

The prospect is nerve-wracking but the projector is easy to grind pot metal so as long as I don't slip I should be ok.

Thanks! A few more pics of some progress:
I managed to cut the cutoff plate/shroud from the mounting plate without chopping any fingers off-lol! I think I shaved a few years off my psyche though! This can be accomplished with a dremel but I think it would take ages! I used a 4-inch angle grinder with a fresh cutting wheel. I made a few scoring passes before actually cutting the shroud off just to make sure I ended up with a nice even cut all around. This also ensured I had as level a mounting surface for the projector as possible. Notice that I also ground the chrome off the back of the projector to give the epoxy some
"key" to bite into.

Viola! one mounting plate!

Test fit.

After eyeballing everything to make sure I knew about where "level" was then it was time for the Kwik Set JB Weld-this stuff sets up in a big hurry so work fast! It is also supposed to be high temperature and after using some on Scott's retro I can tell you it dries rock hard!

Test fit and test fire-it works!(so far)

Cutoff.

Mockup before painting the bezel black-testing the leds. After some fiddling I decided to try something that wasn't halos or the usual strip of leds. This won't be everyone's cup of tea but since the owner said go nuts I decided, why not?

All lit up! Its hard to get a good shot of this with my camera and I think once the bezel is painted black the leds will stand out a little more.

Thats all for now-more to come Wednesday or so. I plan on a couple more unusual twists-we'll see how it all comes out!

What projector is that? Sorry, didn't realize you were working with a halogen projector. It's actually really nice for a halogen. But below are a ton of pics from various HID projectors that are good to go by for future projects =)

The projectors are actually Bosch HID projectors. They are often reffered to as E46s,which I believe reffers to the model of BMW they are from but I think they are actually called ECEs as I have seen E46s in bixenon configuration as well which gets confusing. The main reason I am using these is the limited amount of space to work with. There is lots of room ahead of the mounting plate due to the stock 3-inch projector but not much behind that. I am looking forward to hearing from you!

Default Update

A quick update and some pics.
Stock JDM.

Blacked out and HID retrofitted JDM.

Side by side.

Not lit-just used flash-I love how the painted cutoff shield barely comes through!

Thats all for now. The wiring harness is next. We decided to keep the amber for the turn signal. Masking off the bottom section of the bezel was the hard part. The section in the corner that looks like black paint is actually more of that black reflective tape. I didn't get any pics of that yet-probably will once the lights are mounted. Sharp eyes will note that the blacked out light isn't resealed yet-this is because the paint isn't fully dry and I didn't want any hazing while the paint cures and out-gasses. More to come tomorrow-probably later in the evening!
