Default 2000RS--Odd Starts directly after fuel fill-up

2000 RS, hybrid intake, Borla Headers, Factory Cat, Stromung 2.25" cat-back. All maintenance up to date.

This just started this year.... After filling up, the initial start is always rough. It doesnt matter if I completely fill it or just add 7-10 gallons. Ambient temp has no correlation and fuel grade/brand doesnt matter. I always make sure to overkill the gas cap tightening procedure as well (Full turn past "clicky")

The initial engine ignition is weak sounding and then it either stalls or "chugs" up to normal idle. After it reaches normal idle, its fine. No running issues and it doesnt happen again until the next time I fill it.

It happens more regularly when I run the tank down to a gallon or less.

Anyone else experienced this?

I get a little bit of surge after filling up all the way. Partial doesn't do it. Not sure if it's related to the evap system or what.

Yeah, that is the thought that keeps going around in my head...its just odd, its almost as though the rails/injectors lose their supply of fuel.

Is it only after fill ups or does it happen if you stop the car after running hot and try and restart it 3 or 4 minutes later? You might have an injector leaking a bit causing a rich startup condition.

Its definitely happens only after fill-ups. Ive never had it happen any other time.

Although I know I shouldnt, I usually run the tank down down to 1/4 to 1/8, if not more

As I said, If I dont completely fill it (which I usually do) I will at least get it close (12-12.5 gallons).

I fill it up, cap it, crank it over and it will kinda cough and sputter. It will then either stall out after one revolution or slowly (1.5-3 seconds) chug up to normal idle. From that point on its fine...zero issues, no CELs.

It might be flooding it also, too much fuel can starve it for oxygen and and make it bog the same way it would if it were starved for fuel... more common with carbureted cars than fuel injected but still possible.

Check your plugs.

Plugs are good, a nice tan color, even across all cylinders. Fuel filler neck is solid, no rust. Fuel Filter is changed every 10k.

I did have to replace the evap pump located by the canister a couple winters ago because of corrosion on the harness plug (stupid location for an electrical connection IMO)...but other than that, no issues

My educated guess is that it is in someway related to the evap system though...I just dont understand why it only happens when I fill the tank.

Maybe there is a valve or something stuck open and the increased pressure on the system during fueling is forcing the fuel out of the rails into the return line.

Only a guess. Any other thoughts? Anyone else have this happen to them?

IMO, its something to do with your EVAP system..I had something similar to your problem only after fill up. After I fill up, it cranks over but doesnt catch unless I step on the gas pedal flooding it. Then it would start.

The answer to my problem was that my Drain system for my EVAP was clogged with Road debris. Blew it out with Compressed air till all the Road debris shot out of the drain valve of the EVAP system. Then I had no problem starting after fill up.

I have had the same problem for about 35K. Used to be fine but then would buck a bit after fill ups, dealers said it was normal. Figured it was evap system but they both said it was fine.

Hey connie808 what does the drain system look like? I have an 02 legacy but it should look the same of be in the same general area.

Im not too familiar with the legacy setup especially for that year but assuming the layout is very similar, its going to be a black box located near the rear passenger wheel. There will be 3 lines coming out of the black box. One will be for Fuel Vapor labeled Fuel, Another line will be labeled "DRAIN", and the last one I forgot what it is. From the line that is labeled "DRAIN", follow that line. It'll lead upwards to a solenoid looking device. There is where your drain valve is. I'll try to dig up a diagram that I found and used as reference.
