Default Running lean under boost, have datalogs

I finally finished my WRX swap into my 94 Impreza. The swap was everything out of my old WRX with only a few differences. Now I am in the phase of "working out the kinks" and have some issues with consistent bucking/stumbling/hesitation under acceleration.

The set up I am running in my 94 is almost exactly what I ran in my 2003 WRX for years without any problems. Again, everything came directly out of my old WRX and put in the 94, with a lot of work of course. All of the mods on my old WRX were on the car when I bought it, including the tune. Again, I drove the car for years with no issues.

Here's what I am running as far as drivetrain/engine stuff:

03 USDM WRX engine, trans, ecu, intercooler
MRT catless uppipe
A very large catted downpipe, no brand markings on it
Stock airbox, regular air filter
TurboXS UTEC and manual adjustable boost controller, tuned to 16.5psi

Here is what is different between my old WRX and the setup in my 94:
-No airbox snorkus/silencer - running only the airbox
-Exhaust manifolds were wrapped with DEI titanium wrap
-Merged the 94 and WRX harnesses
-02 gas tank and fuel pump - I have not checked the pump myself but the guy who I got the tank from said it was a Walboro 255 pump. The car that the tank was in was running a V7 motor. Honestly I don't know what pump I was running in my 2003 because I never checked it.
-I'm using the WRX fuel lines and all of the emissions crap
-I'm using the fuel filter from the same car as the tank, it looks brand new - Edit - I replaced the fuel filter.

When I first got the car running and driving I was having issues reaching target boost. I have meticulously performed several boost leak tests; I found a small leak at the BPV gasket so that was replaced yesterday, along with the two gaskets on the underside of the intercooler for good measure. I did not find any other leaks anywhere besides the BPV gasket.

Now I do not have an issue building boost but am having some serious bucking/hesitation/stumbling in all gears. It is not as bad in 4th and 5th gear but I am not pressing it too hard because I don't want to damage anything.

I did some quick datalogging on my lunch break and hope I can get some help. I have not adjusted any maps on the UTEC, ever. The only thing I have adjusted so far was the Max TPS threshold as last night I saw that the UTEC was fluttering between 99-100% TPS reading at WOT. So I bumped that figure up 0.1 to ensure the UTEC wasn't struggling to figure out which map to use at WOT.

As far as maintenance, all of the engine maintenance is up to date and performed by me, including timing belt and spark plugs. These were changed not too long ago but when the engine was still in my old WRX.

Since I got the car all put together and on the road I have put about 140 miles on it. The only code I am getting is P1446 which I got pretty much as soon as I got the engine running. Through some research I have learned that this code is because I am using an 03 ECU with an 02 harness/gas tank. Apparently the 03 ECU is looking for some sensor that was not on the 2002s.

I am running 93 octane gas. I have ran through about a half a tank and am at about 1/4 tank now, so I add some more gas this afternoon and see if that makes any difference.

Below is a link to the datalog I did on my lunchbreak. I am glad to do more logging if need be. This was from a rolling start, 1st through 5th gears, shifting at the points where the hesitation started in each gear.

Also, I talked to the guy I got the tank from and he swapped the fuel pumps before I got the tank, so the fuel pump in my 94 actually is the same one from my old WRX.

For what it's worth, the story of my swap is basically this: I sold my car to a guy who wrecked his, then bought back my engine, trans, and other stuff. He had an 02 that had a V7 engine in it, so he swapped his engine in my old car, then I got my old engine/etc back along with his shell so I could get all the parts I needed for my swap. That's why some of the stuff is from my old car and some from his old shell. Both cars worked fine before all of the swapping.

Sorry about the bad log posts, I edited the post above to clean it up a bit.

It looks like the AFR is going way lean under boost. I'm going to clean the MAF and see if that helps, maybe it got a little dusty from sitting around the garage while working on the swap. Also I'll double check for boost leaks and pre-turbo post MAF air leaks, and also the lines to the FPR.

Well it must have been some bad gas or some dirt in the line. Weirdest thing happened today, I got about a half tank of ethanol free Shell 93 on the way to work today. About an hour later I took the car next door to get inspected. About mid afternoon I walked over and got the car, drove it back to my office parking lot and parked it, no problem. Then, about 2 hours later after work I started the car and even though the gas gauge was still reading about a half a tank, the low fuel warning light came on and the gas needle started going down. I thought either the inspection station siphoned my tank or I had a serious gas leak somewhere. So I drove around a big parking lot a little bit, gas needle went back to normal, and everything was fine. After that I drove to the parts store and picked up a new fuel filter. On the way home I stretched the legs a little and the hesitation was gone! I put the new fuel filter on and have been test driving it for about the past 2 hours...all is good.

All is not good. The problem returned shortly after my last post, I am just getting some time to look into it.
  • I replaced the vacuum line to the FPR and zip tied both ends.
  • I don't believe I have any vacuum leaks from the intake manifold. My idle rpm and vacuum readings are good. There is no trouble building boost either.
  • I checked the fuel pressure. It was 38psi with the FPR vacuum line attached, and 45 with it disconnected.

I did some better logging this morning. I think these are all 3rd gear pulls but the first one may be a 4th gear pull.

It looks like it's starving for fuel. The UTEC doesn't log fuel pump duty cycle so I am going to have to rig a voltmeter up to read while driving. I also don't have a way to read fuel pressure while driving so I may have to order a gauge.

Any ideas? Would a wonky O2 or MAF cause this? Looks like the readings from each are consistent.

Additionally, when I first set out for the test drive before logging everything was running great at WOT, I did about three pulls a few minutes apart and it was on the third one that the bogging started again.

I pulled and visually inspected the fuel pump this evening, it's the OE pump and probably the original with 180k miles on it. But, everything looked fine, as did the gas and gas tank innards. I checked the three lines and back blew the return line just to make sure that wasn't clogged.

After that, I put it all back together then topped the tank with fresh gas. All of the above issues were with the tank around 1/4 full. After I got gas I went for some test driving, and it's fine again. No issues at all, drives great.

All I can think is that the pump is on the way out. Seems unusual to be intermittent like that but maybe it's getting too hot when it was at 100% duty cycle with only 1/4 tank of gas.

fwiw, logging afr in boost is useless with the stock sensor/sensor location

you need a wideband, or at least move the stock sensor to somewhere post turbo, but pre-cats if there are any in your downpipe
