3/8" aluminum if you go that route (minumum).

The big boys of rally use carbon/kevlar or straight kevlar weave custom-moulded plates.

I use Paul Eklund's skidplate from http://www.get-primitive.com and it's great. Bolts right up and is tougher than nails. I've used it for 2 years of rallying and it's still going strong.

1/4"-3/8" aluminum - thickness depending on actual use.

other suitable materials:

kevlar (several of the old prorally manufacturer teams used kevlar in some type of composite form IIRC)

UHMW poly's. Basically, really heavy plastics. They actually work pretty good.

a lot depends on how much you want to protect and how you want to protect it. of course, price is usually a factor.

if you're talking for light-duty use, rally-x & road use, you can go a little lighter on protection and materials (like the primitive skidplate was 3/16" thick IIRC)

Kevlar comes as a cloth; you're a heckuva DITY'er if you can layer it with resin and form it into a skidplate!
