Did this turbo ever put out proper boost?

Learned A/F trim isn't indicating a big leak, you should also log the short term trim. These should be way more than ~5% range with a leak that big. Logging the trims is kind of a second order effect it won't always be obvious, but it should show something with this large a leak (if it's a leak). Leaking under boost should be rich with large negative short term trims. Leaking under vac should be lean with large positive short term trims.

I'm thinking some kind of wastegate related failure on the turbo at this point. I'd pop off the downpipe and just inspect the rear end of the turbo @ the wastegate area. Pop off the actuator (be VERY careful with that E-clip, it will shoot off who knows where if you aren't) and move the wastegate manually to see how it looks and is sealing. If nothing looks wrong, wire it shut, put the DP back on and try for 12+psi again.

Any pre-turbo exhaust leak causing this kind of loss of boost would be something you would hear (and smell), so it's not likely an exhaust leak, but still could be an exhaust restriction.

Honestly I couldn't say if it did. When they put it on it didn't feel right so I had the dealership by me take a look and for $250 they said the install was fine. After that I got a gauge and noticed everything was lower then average (highest boost .05mpa) and even high vacuum (-8 to -11psi) so I picked up the AP to really check it out and that's where I'm at.

I think you have a lot of evidence pointing to the turbo as an issue, specifically the wastegate area. Perhaps a problem from the get go on this new turbo.

I think you have 3 options:
1) wire the wastegate shut to make sure it's "closed" and try your test again. I suspect this will lead to the same result and verify a defect in the wastegate area.

2) remove the downpipe bolts and drop the downpipe down. inspect the turbo, especially the wastegate area for how well it looks to be sealing and how the wastegate actuates.

3) take it back where it was installed and explain that it never felt right and that you've been troubleshooting the boost control, but now it looks like even with nothing pushing the wastegate open, when you should be easily accidentally overboosting to 20+ psi, it's not holding even 10, and see if they'll do some troubleshooting for free since they installed it and it's clearly not working right.

At some point you also might think about visiting the dealership you took it to. The service rep should know that they had a bad diagnosis and you know it. They may give you some money back, they may not, but at least you should let them know that they were wrong and you know that they were wrong.

I think my current plan is to try to wire it shut for a run( although if that doesn't do it I'm really out of answers) then Tom. Check for exhaust leaks(plug the exhaust and check for smoke). It's just very disheartening that nothing is really working

My problem with taking it to the place that installed it is that I had to have it installed in maryland and I live in PA(I was on vacation when my original blew after only owning the car for 4 weeks, I know Im lucky) When I took it to a subaru dealership up here they were hesitant to look at it and said if they do and even if its defective install or item they would make me pay since it wasn't done at that particular dealership. I called up SOA and they said they would authorize the shop to look at it but if they didn't find anything I had to pay the $250 diag. Guess what? They didnt find anything and I had to pay.
Ok so heres my problem with the dealerships:
1. It took the first place a week and a half to put on the turbo and when I got the car back the one side of the intercooler was bolted under the bracket and was pinching the throttle body hose.
2. after the shop up here "looked at it" I installed a factory heatshield a few weeks later (that the first dealership said was unnecessary)and noticed the top two bolts that hold the factory heatshield on had no nut on the other side!
3. neither dealership could tell me the boost levels they were getting when they "tested"


At this point I wana try to stay away from dealerships because im pretty sure they think the radiator is on top of my engine (:-) I kid)

yeah I'd wire the little arm on the turbo wastegate shut, see if the turbo puts out the boost. Could it be that your pre-cat is clogged or chewed through the turbo?

I have a full Cattless stage 2 setup I just wana make sure my turbo is ok before I get more air to it yah know? I don't wana put on the Cattless uppipe and suddenly boost 20psi and blow the motor. I'm trying to go step by step, figure out if it is a clog.

You could have an 06+ TD04 actuator arm on your 02-05 TD04.
Since the 2.5L turbos didn't need as much boost they had different actuator arms.

Tomorrow I'm going to wire the arm shut. If that gives me anymore boost then I will know that it's the actuator arm that's the problem. I really hope that's it.

So today I jammed the waste gate arm shut using a socket between it and the heat shield bracket and tightened it in, you can hear the turbo screaming but I still only see 9psi. Something is definitely up. I don't really have any idea. It's has to be loosing pressure either before or after the turbo

You could 1. take it to a shop and do a smoke test. 2. build a leak tester yourself if you have an air compressor.
or 3. pull the turbo off and check for damage.

I think at this point I'm just going to take it to a tuner/shop that's Subaru specific and have them take a wack at it. It's just taking up a ton of my time and trying to trouble shoot it is just costing more and more in small parts.

it will not do that. it will test for leaks between the plug (usually at the compressor inlet pipe) and the cylinders.

at this point, unless the flapper has lost its "penny" (which is the actual disc, riveted to the wastegate arm, that seals against the turbine housing), or has become massively warped and cannot seat, it is not likely to be a wastegate issue.

sadly no, I am waiting on a buddy of mine to be available to check for an exhaust leak. At this point I am getting a rattle from behind the front drivers side wheel at cold startup, mid rpms (~3000) and when I let off the throttle. It also "wubs" at idle so if my problems are related I think its pointing to a preturbo leak ie headers, cross pipe or up pipe most likely is the drivers side header due to noise location.

So I have been having boost problems ( only getting 9-10 psi ) and I think i narrowed it down to the bcs and I have been looking for one but while I was browsing I found this thread and decided to test unplugging the actuator and in 2nd gear I got to 14 psi easily. So pretty much am I confining that it my bcs and not leaks before I buy a bcs and waste my money. Thank you

In this case yes, something in your boost control system is not correct.

It may not be the solenoid, but you've confirmed it's something in your boost control system.

then there MUST BE a leak between the turbo outet and the heads

Anyone have a diagram of the tubo-heads so i can sort it out if it is a leak there? I know it goes to the tvgs I just don't know how. Would it just be gaskets at that point? Trying to pin point this is a b@#$%. A part of me still thinks its a exhaust leak (exhaust mani. or up pipe) but who knows. I'm getting my oil changed this week so ill have them look for soot around those points. Since noticing the problem the car doesn't see much work, never above 3 1/2k rpms and never driven unless i really need to like work. She did just get a complete wash, clay, polish and wax though so she looks great hah
