So,

I have a question. Is this the part number that I need for the 5th gear assembly? Isn't it just the two gears that are replaced and not the syncro and such?

Would you guys get a new 36 and 50mm nut?

So, I have seen a couple of subaru transmission charts and one shows the 2001 outback 5 spd with a 3.9 FD while the other one shows it has a 4.11. Is the 2001 outback really have a 4.11 FD?

I haven't purchased the gear set yet but I'm 99% sure that the 'set' is the two mating gears and nothing more. If the sychro looks bad it would be the time to replace it but I don't expect the 5th gear sychro gets much abuse. If the nuts aren't too expensive I plan to replace them. Otherwise I'll re-stake and maybe use some red loctite for good measure. I agree that the transmission charts don't provide a very clear picture of what the diff gears should be. Your best bet is to check it on the car by rotating driveshaft and counting rotations to get one full turn of rear wheel. My '02 Outback with original trans does have 4.11 gears.

Getting started on the swap. Everything appears to be good shape in the spare tranny. I see the 50 mm pinion shaft nut is not a regular hex nut so a special tool, 499987300 is in order. The pinion shaft has two lock nuts though, a smaller one is 27 mm on the very end of shaft. As near as I can tell, if only swapping 5th gear I should only have to remove the large lock nut? Well the 499987300 tool is more special than I thought... as in several hundred dollars special. Nor does it appear finding a deep enough deep well 50 mm socket at a reasonable price. Has anyone had any luck jury rigging something to tackle the 50 mm lock nut? I'm thinking get a 'regular' 3/4 drive 50 mm or 2" socket, machine out a clearance hole on the drive end to clear shaft and then weld on a section of pipe for leverage. Not very elegant....

I cut my 50mm socket in half and welded a section of tubing between the halves. I had a picture online somewhere, but darned if I can find it now......

Got it apart and am ready for the new gears. Anyone ever remove the speedo shaft? Is there a C-clip holding it in? I removed the gear and the speed sensor but cannot see what is holding it in there.

I took a pic of the driven 5th gear that I chipped when my puller broke trying to get it off the shaft. Would you run this?

I would, but it depends on usage. I don't flog on 5th for many reasons so it wouldn't bother me.

That chip doesn't look terrible. It also doesn't look like it would spread into a fracture very easily.

Ok, so I am getting ready to hopefully do the 5th gear swap into the 2000 outback 5 spd 4.11 FD tranny that I have.

However, I have been talking with flatirontuning about a particular gear set. The RA none sti gear set has this 3.083 / 2.062 / 1.545 / 1.151 / 0.825 from the rallyspec site. Well, the 2000 outback 5 spd has the gear set of 3.454 / 2.062 / 1.448 / 1.088 / 0.871 / 4.111FD. Since the 2nd gears are supposedly the same (pending tooth profile), I was thinking of doing this set up: 3.083 / 2.062 / 1.448 / 1.088 / 0.780 4.11 FD.

Or maybe something like this: 3.083 / 2.062 / 1.366 / 0.972 / 0.780 4.11 FD, the 3rd and 4th is the stock 02-05 wrx gear stack.

Either way, still going to do a swap sometime soon the 1st gear in my current 5 spd tranny in my 96 impreza wagon is too short... 2nd could be a bit taller.

I got everything back together today and wow, with the new clutch it is sweet! I think the clutch in there was original with 170K miles. Not too shabby... it wasn't going to last much longer though- was within a hair of the lining rivets. It's much more comfortable at 70 mph and the engine still has enough torque to go up hills without downshifting. I don't know why they geared these so low to begin with..
