Well. After over 5 years and 144,000 miles, my car finally has this issue. Just started happening yesterday while cruising around in the snow (not hooning).

I've had a slight TOB squeak when it was cold that went away after warmup, I just ignore that since its a non-issue. This is definitely a noticeable change. More pronounced squeak, that can be heard coming from the pedal assembly and wiper cowl area. Plus sideways movement of the brake pedal while actuating the clutch that wasn't present before.

My car is decently modded for a stage 2 level, with an upgraded clutch, Exedy Stage 1. Clutch has about 40k on it, but I doubt the clutch had much to do with it. It's about the same stiffness as stock and guys with much less than 36k are breaking these on stock setups. I believe 2 things contributed to my welds lasting as long as they did.

1. I have installed a GrimmSpeed brake master cylinder brace early (since 33k), to reduce overall firewall flex.
2. I do mostly highway driving. This means less actuation of the clutch per miles driven and less wear.

I think a brake brace and clutch brace will help a lot. But I won't say they'll 100% solve this issue. They'll probably still break at some point.

I'm not going to bother trying to have SOA fix this. Even though they seem to be honoring most people out of warranty now, and I could probably get something out of it, 1)they could probably strong arm me due to my clutch. And 2) I feel like the repairs they are doing are sub-par at best and half-assed. They aren't fixing the cause, only the symptom. Re-welding a poorly designed weld is just delaying the inevitable and many people have reported the welds breaking again even after having Subaru repair them. When it gets warmer, I will pull the dash myself and put bolts and lock nuts through all the broken welds I find and maybe a few more just for completeness.

Sorry to hear about the issue. I agree with your plan of action! So you had a TOB noise too? I checked my welds again today and they were ok, but I still have a noise. Was there anything you did that helped the original noise?

No, like I said. It just went away when the car warmed up. And it was very intermittent anyway. It didn't happen all the time. And it was much quieter than what I'm currently hearing.

I could only see 2 welds by peering through the wiper cowl, but they both looked fine. I haven't removed it to look at all of them though.

It's tough to see the welds unless you remove the wiper cowl. But from your video it sounds exactly like you have the weld failure. Post pics when you fix it!

Yeah I know it sounds the same that's why I'm pretty confident that that's my issue.

What size bolts work well?

Just eyeballing it I'm thinking 3/8" diameter, 3/4" long? Grade 8.

i did SOA wanted to cut the cost in 1/2 but why should i have to pay for something that should be recalled??? which is why i fixed it myself for about 10 bucks and a few hours of my time.

here is another good write up and states what bolts to use without pull the dash but its BITCH to do. i would take the dash out to make life 10 times easier on yourself.

I just did this repair but used pop rivets and it seems to work great and did not have to remove the dash.

I'm not sure if I'd trust a pop rivet. Maybe a beefy Riv-Nut though.

and im not sure you need to pull the dash out until you are sure you HAVE this issue

and PROPERLY installed, aviation grade 'pop rivets' should be a permanent repair for this issue

problem in most wont get the right rivets or do the job properly

I hear a faint click when I push the clutch pedal down the first quarter inch roughly. It can't be heard if there is alot of noise like if the radio is abit loud or if you are driving over 40MPH and once it occurs it only happens again after you completely release the clutch pedal.

I am going to attempt to partially repair my welds tomorrow. Planning to drill and put bolts in the 2 spots that can be accessed from under the dash without removing it.

Just a temporary fix until I have more time to pull the dash and secure the rest. I have to do SOMETHING now. The clutch pedal feels like sh** and the creaking is unbearable.

I bought grade 8 5/16"-24 x 1" long and 1/4"-28 x 1" long bolts. Hoping to use the 5/16" bolts for more strength, but we'll see how big the holes for the welds are. Also got lock nuts and grade 8 thick washers. After putting the bolts in I'm going to spray some flex seal over them to keep them from letting water through.

So I pulled the cowl today. Expecting to see one or more broken welds. And to my surprise there are none! Now I'm confused.

The squeak is very loud. And it's definitely coming from something on the pedal assembly. Nothing appears broken. Maybe that spring assembly for the clutch return is the culprit? Maybe it just needs some grease. Is that a common problem at all?

Tried spraying some WD40 on that spring part and the upper pin joint. Didn't seem to have much affect on the noise.
