Default RASpec Impreza - Time Attack / Road Race Car

The visual assault / Dent Sport Garage "RASpec Impreza"

Chicagoland Speedway, 2010:


Introduction
The "RASpec" Impreza is a 2004 2002 WRX that will be campaigned in various road race motorsports such as time attack, hillclimb and SCCA club racing. The car is built primarily to SCCA ITE-class specifications.

The car will be built as a track car, with performance, reliability, realistic budget, ease of maintenance and parts availability in mind. Major work and tuning is handled by Dent Sport Garage, German Performance Service with more simple aspects being done by myself and others.

Some have called this the "NASIOC Built" car, because many of the parts were sourced from folks on NASIOC, who will be thanked in the future in this thread. Some folks believe the car may be cursed due to some major components coming from wrecked cars. Good thing i don't believe in such nonsense.

Overview
This car has been heavily inspired by WRC cars, track raced WRXes, and some of the Japanese campaigned time attack cars. Specifically I've been keeping a keen eye on the Japanese endurance series Super Taikyu Imprezas' as campaigned by HPI Racing and Fujitsubo, and the Prova / Tomei / Arise Impreza time attack car usually seen lapping Tsukuba.

The fundamentals of the car will be focused on the JDM EJ207 block stroked with the Tomei 2.2l stroker kit complete with pistons, rods and the lightened, custom journaled crankshaft. The heads are JDM Spec-C heads with the large ports, and factory polished. The engine will be fed with a Garrett GT3076r turbo with a 0.82 A/R. The cage is built to SCCA ITE specifications. Suspension is Stance coilovers on 17x9 rims.

History

2003
I bought the 2004 WRX from Subaru of Nashua in October of 2003 after my 2001 2.5RS was totaled. The STI model had just arrived, but the insurance costs were too high, and i was still in college with an internship job.


2003-2005
Started with some light mods, sideskirts, etc. Then got more into suspension and brake upgrades to improve cornering.


2001-2006
Started going to Auto-x events for a few years, then hooked up with driving schools/track days with the BMW club. Then started time trails with COM. Thats when I got serious about racing.


2006/2007
In the 2006 and 2007 track season I focused on improving handling, braking and engine response. I was limited to non-power modifications. We tuned the car to the limits of the class, keeping boost at OEM levels and just playing with the curves.


October 2007
I decided that the 2008 season was a good place to start my dream build, and move up classes.

2007 - 2008
Cage build
I sent the car to get the rollcage for SCCA Club racing. This involved stripping the car before sending her out. The cage would have NASCAR side ladder bars along the door to comply with the 2008 rules changes.


Engine work
Around this point I had secured the Tomei stroker kit, and had Dent Sport Garage take the EJ207 block and get the block built. It was bored and honed for the stroker kit.




Head work
Someone sold me a set of Spec-C heads that were salvaged from an engine fire from NASIOC, but they needed a good deal of work, so I had them cleaned up quite a bit.

2009
We wire up the new Autronic SM4 ECU. Take another crack at improving the intercooler piping and overhaul the suspension with new Aero and Stance GR+3-way coilovers.

Update
Block
The block was basically free, a guy spun a rod bearing in his JDM engine, and bought an AXIS stage 2. He didn't want the shortblock anymore, so i inherited it for a few beers.

Heads
Fellow NASIOC'er had an engine fire. His rare and precious Spec-C heads were toasted. I bought them, had them cleaned up and checked out. Turns out the damage was only cosmetic, and it cleaned up real good.

Transmission
The STI 6MT was salvaged from a 2006 rollover. Bought off NASIOC.

Turbo kit
Also bought from NASIOC, guy was selling the Perrin kit to buy an engagement ring for his GF. Glad i could've helped out.

May 20th 2008
My front axles and APR Splitter arrived today. DSG has measured the buckets for the valvetrain and is ordering them, after that we'll be ready to bring the car into the shop and start building the chassis up.




May 31th 2008
Today was my girlfriends birthday, but she was busy at work, so i headed down to my home-away-from-home Dent Sport Garage. I found that my buckets for the valvetrain had arrived, the cosworth cams had been installed, and Quy was busy test fitting the intake manifold for the reverse setup.

Earlier this week the rest of the transmission came in from Millennium Auto. Rear axles, rear hubs. Thank you Millenium Auto.

Bill took some time to inspect the Cusco rear differential, checking the discs. It was used in a street driven car for a few thousand miles, but it appears to be in near-brand new condition.




The car should be pulled into the shop this coming week, and the real work will begin. I wrote up a rough battle-plan on the whiteboard.


June 2nd 2008
Ordered the kartboy short-shifter today, DSG pulled the car into the shop and started the real work. I'm sooo psyched! Its like a dream coming true that's been 4 years in the making.

Bill is a dirty baby, so he gets a wash in the new eco-friendly parts-washer.


New England winters are dirty, even for cars that don't get driven in them.

June 6th 2008


Bill did the math and put the Cusco 1.5way LSD into the r180 housing.

We discovered the rear driveshaft doesn't mount to the rear diff properly, so we'll need to drill the flange. We'll also have to do a crown wheel and pinion swap (CWP) to have the ratios match up.

The STI transmission has been cobbled together from various NASIOC vendors, members, local guys and some friends spares. We were told the tranny itself was from a white 2006 STI that rolled over from Rhode Island, bought on NESIC. The r180 we believe came out of a 2004 or 2005. The front axles were from a 2006 bought on the drivetrain classifieds. The rear axles and knuckles were from a different 2006 bought from Millennium Auto on NASIOC. The front knuckles came from a silver 2006 that had rolled, bought from a local NASIOCer and fellow track mate.

We ordered the ACT 6-puck clutch and ProLite flywheel.

The suspension is mostly installed. STI control arms were swapped over, new ball joints, new front knuckles and tie rods all hooked up.

Saturday i couldn't go to the shop and take any photos, myself and all the DSG guys were attending our buddy Adam's wedding. He is building a classic Mini with a honda b16 swap.

Enkei RC-T4's arrived in 17x8 +35 from RalliSpec.

Tranny is in, the Kartboy shifter gives an amazing feel. Bill told me "Go feel the shifter" first thing when i came in this morning. I was like "Why" and he was like "JUST DO IT". Its amazing how short the shifts are and how much positive-feedback the feel provides. Very confidence inspiring.


New 39:11 pinion gear (left) we bought from subaru vs old 39:10 pinion gear from the 3.90 ration diff.

We needed to buy a new Crown wheel an pinion for the rear differential to convert the rear end from a 3.90 to 3.54 to work with the 2006 STI tranny i have.


Here on the left is the 3.54 crown wheel vs the 3.90 crown wheel on the right. The orange color is from the QA process where they test the contact points on the gears teeth.

I had been looking for a used carbon fiber GT wing for a while, but these things never show up used, when people part out their cars and sell them, they always hold onto the seat and wing.

I had resorted to buying a new wing, but then everything was back ordered....

Finally Jeff at CIP Motorsports / 240SX Motoring in CT heard I was looking, and talked to the the guys who campaign the Enjuku Racing 240SX S13.5 in Nopi Drift and a few other drift venus. They're selling the drift car, and had the carbon GT wing available for REALLY REALLY CHEAP. It was perfect since it was a carbon GT wing in 1700mm, the maximum size i can run legally.

The wing arrived today, so i headed down to he shop to check it out and snap a few photos.

Next to my bumper for size comparison. The bumper is headed to the scrap-metal guys.



This week the rear end was finally buttoned up after sorting out the rear differential issues. We addressed the mismatched final ratio with a new crown wheel and pinion gears, then we had to drill out the rear diff flange to mate to the STI driveshaft. Rear axles were mated to the diff. Everythings set for the transmission now. We bolted up the rear suspension with the new 2006 STI knuckles from Millennium Auto.

I ordered new front brakepads, Performance Friction 97's.

Since the intercooler and radiator setup will be unique, i had to find a shorter radiator, so I found one from a rally car, the Cosworth Escort Sierra via ebay.


Tomorrow I'm heading to my buddy Alex'es shop Alliance Motor Group to have my tires mounted to the new Enkei RC-T4s, then heading back to DSG to do a bit more work on the car.

On the downside: The heads were mounted up, camshafts were in, but the WRX camshaft retainers (cam caps) weren't going to be able to properly supply oil. We thought drilling the head new oil journals would work, but its a crap shoot. So the heads are off again, and we're going to look at coming up with a different solution.

11 days to the first outing with COM at New Hampshire Motor Speedway. Wish me luck.

Over the weekend I worked on some various aero parts, mounting the rear wing, installing the new sideskirts, etc.

I've been exhaustively calling any and all Subaru industry folk looking for a left-intake cam cap to replace the damaged one. The difficulty lies in the fact that cam caps are cast with the head and are unique to each head.

The JDM cam caps are cast individually as opposed to the USDM cam caps which are single paired unit for both intake and exhuast sides.

Cam caps are considered by Subaru as a "NS Part" (Non-Serviceable) part. You can't swap them around and you can't buy them from Subaru. You're only option is to salvage one from another head or buy a new head.

With the machine work i've already put into the existing heads, that would be a waste of time and money.

After 30 emails, and an equal amount of calling various US, Canadian, UK, NZ and Japanese importers, dealers and rally teams I found David O'Brien of API Engines in the UK. He said he had one, so they are on their way over.

With any luck these will be line bored to the head and will work. Otherwise i'll need to buy a replacement left head, which would suck and set this project back again, and probably kill off the remains of the race season.

The cam caps came arrived from API Impreza in the UK. We sent the caps and the heads back to the machine shop to be align bored.

Driving my diesel truck around on the street got boring and expensive, so i got this to satisfy my speed needs.

Alex remounted the head to the block an started remeasuring the shims for the buckets (again, since the tolerances have changed). Me and Quy installed the Denso fuel pump.

With Alexes wedding this weekend, he'll be off busy with that (lame!) until next week. I have to iron my suit shirt and find my fancy black shoes.

We had to order some other buckets since the tolerances changed, so we're waiting for them to arrive and alex to arrive back from his honeymoon. Meanwhile we're buttoning up the rear end, e-brake assembly,etc.

Alex is nearly done assembling the engine, we're just waiting for a spec-c valve cover gasket at this point before the engine goes in.

I worked on the bike a bit today, tightened the chain, etc.


September 13th and 14th is the Redline Time Attack which we may attend. That will be more of a "test the waters" day than real competition.

The goal is to have the first test and tune day on track at New Hampshire Motor Speedway on September 25th, with the real first competition on October 3rd and 4th at the VIR GT Live.

The ej207 valve cover gaskets arrived from RalliSpec and the spark plugs have also arrived, which means its time for the engine to finally go in. We heat shielded alot of the sensitive areas and are fabricating a support bracket for the turbo. The throttle body has been polished. We bought new pulleys, new timing belt covers, new water pump and a SARD adjustable fuel regulator.


Ready to go in!





If it all works out, we might take it to an auto-x for a shakedown this weekend, or Pocono Raceway to qualify for the Super Lap Battle if we're feeling frisky.

Ordered a Greddy Type-R blow-off valve from Jeff at 240sxMotoring in CT and SARD adjustable fuel regulator yesterday, the BOV arrived this morning (Overnight parts from japan). Bill worked on the intercooler endtank fabrication. We're taking cues from the WRC car and doing a rear-entry IC with 2" hotside and 3" cold side for maximum flow velocity.


Originally the plan was to use the Greddy intercooler mounted above a thicker and shorter radiator, mounted at an angle, as seen on the 2002 s10 WRC car below. This design increases flow through and eliminates the doubling up on air-heat exchangers that occurs with a FMIC design.


With the GT Live coming up soon, we've decided to push out this design in favor of a more simple front-mount design with the OEM radiator to minimize build time and complexity. After GT Live we will begin the more complex fabrication work.

Started the car, no smoke (beyond burning off some freshness), Matt tuned her in the parking lot for idle. We let her heat up to operating temps. Checked for leaks, any strange noises. No problems.

We're waiting for the ITG air filter to arrive, and the DCCDpro DCCD controller unit, both expected early next week.

No boost controller, so we tuned it on wastegate boost.

Preparation for a test and tune day at the home track.

Ron drove down to the shop to drop off his track equipment in order to be loaded into Old Mother Hubbard (OMH). Nick was busy finishing up the DCCDpro wiring on the RASpec Impreza, and Bill had the 240RS Maxi on the dyno. Afterwards Nick, Scot and Bill aligned the RS Maxi and got home late around 12:30/1am.

The RASpec Impreza is a new beast to be reckoned with. Out of the paddock, I spent two laps to warm the tires up and get a feel for the new handling characteristics of the car.

Power-wise, the car feels amazing. The first time the wastegate opened, and the true engine scream was released with full boost, my heart almost skipped a beat. The power onset is much more aggressive compared to the TD04 (obviously). The engine is also much more revv happy, it loves to stay above 5000k to 8200rpm. Spinning all-4 tires on power into turn 11 was a jaw dropping experince. The shift points are now vastly different with the 6-speed transmission. The rear differential makes the car turn in a lot different, and I love it. Its more aggressive to handle, but more fun.

The car was amazingly reliable, despite the complicated nature of the changes made. She had a very very minor oil leak from the drain galley and a CV boot leak, which got grease all over the insides of the brand new Enkei RC-T4s. We did however have a minor power issue. Under full load, the car occasionally cut power briefly and abruptly, similar in feel to fuel starvation. It was intermittent and preventable with throttle control. This is most likely due to a limitation with the ECU and MAF sensor, so we'll put her back on the dyno and try to ferret out this issue.

Overall the day was amazingly successful and fun.

I give big thanks and appreciation to Nick for putting in the extra hours to install the DCCDpro controller at the last minute. Top-notch installation! You guys are awesome.

The test & tune day went well, so we're back in the shop working on refining the car based on the research data.

We also fixed the CV boot that was ruptured.

This weekend Bill Washburn of Dent Sport Garage and Ron Adams of Visual Assault headed down to Virginia International Raceway for the 2008 GT Live / Redline Time Attack. Bill was campaigning the DSG 240RS Maxi E2 in Unlimited Rear-Wheel Drive. Ron was campaigning the RASpec Impreza in Modified All-Wheel Drive.


This was a particularly exciting event for Dent Sport Garage, as this was the first competitive event for both the 240RS and the RASpec Impreza in their new 2008 configuration.

Competing at GT Live was my main goal for 2008, I reached that goal, and being able to get 2nd place was an added bonus. Next year i'll be focusing on setup and building driver confidance. said Ron about his thoughts on the 2nd place finish.

Ron and Bill were supported by Scot Ehrlinger of Dent Sport Garage. Bill would like to thank UTI for making this trip possible. Ron would like to thank DSG for their continued support and build of his car. Both Ron and Bill appreciate BTM Sports' Burak Tuglu for his continued support at this event.

November 2, 2008: 2009 Season Preparation

Car is now in hibernation in the Race Preparation Room at Dent Sport until April.

Today I did alot of cleaning and post-season work. I removed 2lbs of dirt from the car, both inside and out.


Wheels after only 4 track days, caked with brake-pad dust and race rubber.


Cleaned them up.

Made a list of changes to the car for the 2009 season

Major:
  • Front splitter
  • 3-way adjustable coilovers with remote resovoirs
  • Autronic ECU
  • Quick-release front bumper

Minor:
  • Master cutoff switch
  • Window net for SCCA

Update: 2009.05.02

Over the winter I tried to obtain a few sponsors for 2009, but only Stance came through. The other guys got alot better response from sponsors for the Unlimited class, but it seems Modified gets no love. I also didn't try very hard.

We've ordered some new things for the 2009 season, so work is starting to get underway (its late, i know) to get the car ready for June events. This stuff should be arriving later this week for the car:

The Autronic SM4 ECU arrived 2 weeks ago, so Nick at DSG wired it up. We're waiting for the coilovers to arrive to tune it.




Update: May 4, 2009
After a 3-month wait for parts over-night from Japan, Earl from Stance had some custom-worked 3-ways sent out for me.



As soon as they arrived, they had the mark of something special, sent with love.



The install was done by Nick at DSG since I'm busy working online all day.

The new wheels arrived over the weekend:


Volk CE28N Time Attacks, 17 x 9 +35




Ordered some Nitto NT-01's in 255/40/R17 for the Volks, should arrive early next week.

Very nice. I looked at the mod list and woud highly recommend a front subframe replacement or at least a larger front sway bar.
